Heater blower problem- ideas?

The blower for my heater on my '90 535i is intermittent. Doesn't usually work. When it does, it works at all speeds. The blower itself sounded fine. I swapped fuses and relays to no avail.

Took it to my mechanic, who replaced the blower motor and re-soldered some connections on the 'sword'. Still the same, but now the blower makes some noise. Sounds like a clearance problem in the housing (so he's got to fix that).

As an electrical engineer, I thought it was just an oxidized connection in a connector, but after cleaning the connector at the sword and re-soldering some of the joints myself, it still isn't working.

What else might it be that is causing it to be intermittent? Ideas?

If you replaced the blower with a used one then you might have the same problem, bad brushes in the motor.
